S4 Stalling at Idle: Fuel System Fault Fix Guide

Had similar issues with my 2006 A4 2.0T. The symptoms match what turned out to be a failing fuel level sensor in the tank. The car dashboard was showing inaccurate fuel readings, and the engine would stall at idle because the fuel system wasnt getting correct data. The repair needed complete removal of the fuel pump assembly to replace the faulty level sensor. This is a known issue in these engines where the car sensor starts giving incorrect readings to the ECU. The check engine light typically comes on when the fuel sensor begins to fail. Beyond just replacing the sensor, the fuel pump assembly required inspection since debris can collect at the bottom of the tank over time. In my case, the entire unit needed replacement as the original was corroded. This is considered a moderate to serious repair since it involves fuel system components and requires dropping the fuel tank. The work needs to be done by someone experienced with fuel system repairs to avoid complications. Worth getting it fixed soon as faulty readings can lead to more expensive issues if the engine runs too lean or rich based on incorrect sensor data.

Just had mine fixed last month actually and the car electronics are working perfectly now. The fuel level sensor fault was resolved and the car dashboard is showing accurate readings. Turned out there was also a blown fuse causing part of the problem with the fuel gauge readings. Total cost came to 52 Euro for the fuse replacement, which was much cheaper than I expected given the initial symptoms. The car sensor is now working as it should, and I havent experienced any fuel system issues since the repair. My only suggestion would be to keep an eye on your fuel gauge readings for the next few weeks just to ensure everything stays calibrated correctly. But from my experience, once these fuel sensor issues are properly fixed, they tend to stay fixed for the long run. Been about 20000km since the repair and no issues whatsoever with the fuel system or idle performance. The check engine light hasnt come back either.

Had to pay 780 Euro for the entire job including labor since they needed to drop the fuel tank to access the fuel pump assembly. The mechanic found the original fuel level sensor was completely shot and some debris had collected in the tank over time. They cleaned everything out and installed a new sensor unit. The car dashboard is now working perfectly and the check engine light hasnt come back on. Been driving for about 500km since the fix and the fuel system is performing great. No more issues with stalling at idle. Really glad I got it done despite the cost since the car runs much smoother now. Thanks for helping me diagnose this, saved me from trying cheaper fixes that wouldnt have solved the root problem.
