VW Bora Catalytic Converter Failure & Exhaust Leaks

My check engine light recently came on and I found theres a stored error code related to the catalytic converter. I can also hear exhaust leaks when the engine is running. The car is a 2003 VW Bora with a gas engine at 94848km. Has anyone dealt with similar emissions system issues on this model? Particularly interested in experiences with NOx catalyst replacement and repair costs since my last mechanic visit left me skeptical. Looking for recommendations on getting this properly diagnosed and fixed.

Had the same problem with my 2006 VW Golf TSI. The exhaust leak sound combined with catalyst error codes pointed to a failing NOx catalyst and damaged exhaust system connections. The diagnosis revealed cracks where the catalytic converter connects to the exhaust manifold. This was causing raw exhaust gases to escape before reaching the NOx catalyst, leading to poor emissions control and reduced fuel efficiency. The repair required: Complete removal of the exhaust system, Replacement of the damaged NOx catalyst unit, Installation of new gaskets and mounting hardware, Testing of air quality and emissions after repair This was a serious issue requiring immediate attention since: Untreated exhaust leaks can allow harmful gases into the cabin, Failed NOx catalyst means the engine runs less efficiently, Continued driving risks damage to other exhaust components, Vehicle would likely fail emissions testing The complete repair took two full days at the shop. These problems are fairly common on VW models from that era once they pass 90000km. Regular inspection of exhaust system mounting points can help catch issues early.

Thanks for sharing that detailed info. I had similar problems with my 2003 Bora last winter. The car diagnostics showed identical catalyst issues and my exhaust was making concerning noises too. The automotive repair process you described matches what my mechanic recommended. Just curious, what was your final repair cost for the NOx catalyst replacement and all the related work? My upcoming fix looks extensive and Id like to compare prices. Also, has your fuel efficiency improved since the repair? Any other issues come up with the emissions system afterward?

Good to hear back about your Bora. Since getting my Golf fixed, the NOx storage catalyst aging issues were completely resolved. The repair bill came to 265€ for fixing the exhaust leak, which included new gaskets and mounting hardware. The automotive repair definitely improved both the emissions control and fuel efficiency. My fuel consumption dropped noticeably after the fix, saving about 1 liter per 100km. The air quality readings at my last emissions test were well within normal range. No additional catalytic converter problems since the repair. The exhaust system has been quiet and performing correctly. Getting it fixed promptly helped prevent damage to other components. If your quote is significantly higher, it might be worth checking if they are replacing additional parts beyond what was needed in my case. The nitrogen oxides reduction is working properly now, and the check engine light has stayed off. Regular maintenance checks have shown everything is still functioning as it should.

Thanks for the helpful responses. I ended up taking my Bora to a repair shop last week to deal with the emissions system problems. The car diagnostics confirmed the catalytic converter was failing, with multiple exhaust leaks at connection points. The total repair came to 340€, which included: New NOx catalyst unit, Replacement gaskets and hardware, Labor for complete exhaust removal and reinstall, Post-repair emissions testing After getting it back, the exhaust noise is completely gone and fuel efficiency has improved significantly. The check engine light cleared and hasnt come back. Air quality readings are now normal according to the test results. The shop did a thorough job explaining what they found and fixed. While the cost was higher than I hoped, the improvement in performance makes it worth it. Good to know these issues are common at this mileage, will definitely keep up with regular inspections from now on.
