Had the transfer case repair completed about 6 months ago and I am happy to report the gear grinding issues are completely resolved. The total repair cost came to 330€ for fixing the defective gears in the transfer case, which included labor and new parts. Since the repair, the transmission shifts smoothly with no oil leakage or gear wear problems. Regular oil changes and maintenance checks show the transfer case is working perfectly. The mechanic did a thorough job replacing the worn components and seals, which eliminated all the concerning symptoms. The investment was worth it to prevent more extensive transmission damage. My advice would be to get it fixed soon, as continuing to drive with transfer case issues can lead to more expensive repairs down the line. Thanks for the advice. I took my PT Cruiser to the mechanic last week based on the feedback here. The diagnosis confirmed exactly what was discussed, failing transfer case causing the gear grinding and oil leakage issues. The repair bill came to 420€ total. The mechanic found severe wear on several transfer case gears and multiple worn seals. The whole job took about 3 days but the results are worth it. No more rough shifting or fluid spots on my driveway. The transmission now shifts smoothly between gears and the grinding noise is completely gone. The mechanic also showed me the old worn parts they removed and explained how to spot early warning signs of transfer case problems in the future. Really glad I got this fixed before the gear wear caused bigger transmission issues. Will definitely keep up with regular transfer case oil checks from now on.

Had similar symptoms with my 2012 PT Cruiser Diesel. The gear grinding and slipping between shifts pointed to a failing transfer case. During inspection, the mechanic found significant mechanical wear in the transfer case gears and seals. Oil leakage was occurring through worn seals, explaining the transfer fluid spots underneath. The internal gear wear was causing the rough shifting and slipping sensation.
